You can take the boy off the KLR but you can't take the KLR out of the boy! Man I'm a cheapskate and that coupled with a desire to build stuff, I am going to embark on an ammo can build for the S10. My goal, complete rack and can build for under $200 dollars. Project starts today !

Here's the raw product. A 20mm ammo can purchased at Sportsmans Guide for $22 a piece

Ammo cans are waterproof, cheap, tough, durable, but alos a tad bit on the heavy side.

I went after the extra weight with a drill, chisel and hammer and ended up with this.

Not a bad start. I can live with the new weight!

I think it'd look great if they were painted with black rhinoliner or truck bed liner when all said and done...

I had thought of going the ammo can route also but the weight turned me off. Didn't realize they could go on a diet. Great plan!

That's the plan! Got a little rambunctious with the drill when removing the fat and drilled through the box's. Spot welded them and figured bed liner will help cover up the imperfections.

Once a KLRista always a KLRista! Me too. Like the idea very much.

What are the dimensions for the ammo boxes?

What is the difference in weight and cost of bed liner vs paint?

Are you going to mount and secure the boxes as simply as Happy Trails does?

The original latch's on the boxes are indeed air and water tight, though heavy. Overkill for this application. I'm going the Happy Trail route and using these.

The boxes are 17 in. x 14 in. x 7.5 in. Good question about the weight difference on the paint, I'm going to use rattle can spray so I'll check out the difference in weight today at the store. I'm fabbing my own frames based on the Touratech frames, planning on using hockey pucks for the actual pannier to frame mount.

I used the same cans on my Strom with SW-Motec quick release mounts but I didn't do the weight reduction mod. They keep the bike several inches narrower than mounting Givi E36 cases.

Got one of the box's done today, still need to fiddle with the atch's a bit to get them squared away, other than that I like em! So far I have a whopping $78 invested.

Did a quick mock up on the S10

I'd like to see your hockey puck mount when your done. I have panniers and racks, but no way to mount them yet.

OK the first can is done, second will finish a lot faster, because all the fiddling I had to do to ge things just right on the first one. It seals tight, finished weight still came in at 15.5 lbs, not bad as Jesse's weigh 12lbs, and I like the look"plain Jane blue collar". The best part is the price!!! :)

20mm ammo can 2 x $19.95 = $39.90
latch hooks 4 x $09.00 = $36.00
footman loops 8 x $01.10 = $08.90
misc hardware approx = $05.00

Total $89.80[/color]
