Any chance the starter motor is sticking on once the engine starts.
No, pretty sure I'd pick that up...

1st ck main power wire powering up fusebox with a amp prob, note amps , 2nd ck each fused wire in box with amp prob , whats drawing hi amps? Like someone said does it have to run to get hot or just turn the key on ? We need a wire diagram to know where that wire goes !
Don't have an amp probe for that kind of amperage.

Gets hot just when it's running.

I have the wiring diagram, plus the fuse layout and the wiring routing with legend - see what you can make of it! The hot cable is the b/w one from the rectifier.

tsk tsk - Rules are no posting copies of the MX manual pages, which includes the wiring diagram.

Can't stop you from using email outside of the forum though

Oops I thought a few screenshots might qualify as "fair use" in copyright law - but yeah it's a grey area so best not risk it...

Ok so tried a few of those things - pulling fuses that could be pulled without killing the engine. Nothing seemed to make any difference... but ran the bike for maybe 10 minutes and what I did notice was that the cable that was heating up would cool a bit, then get hot again. Weird or what?

I'll take it to the dealer tomorrow and see what they can make of it. It's about a 20 minute ride from here, if the thing will go 10 minutes without having a meltdown it'll probably go 20! I'll leave the cover off so I can keep an eye on it anyway.

Ok so the Yamaha tech is on holidays now of course, so i found a guy in another small workshop who said he thought he knew what the problem was... he didn't so we went through a lot of trial and error. Found some corroded connectors but nothing that would fix the problem. The only real symptom is the earth wire from the regulator heating up... although when this first happened, the ABS light came on and I got an error 46 on the dash.

We cleaned connections and the earth on the engine, no change, changed the battery... starting to seem like a problem with the ABS pump. $1000 for one of those.

Talking to Yamaha tomorrow to see if there is a definitive test.

Pulling high amps sounds like something got shorted. As mentioned earlier, it could be a bad battery that has internally shorted somewhere. You may try having the bike started and engine running, and then disconnect the Negative of the Battery cable and see if the wire cools down. If it does, the battery is pulling in too much current.

Have you pulled ALL the fuses beyond the couple needed to run, then taken run it long enough to see if that wire runs so hot?

I've pulled them individually and then run it - not ridden it - and the wire still gets hot. I haven't pulled them all at the same time.

Are you positive that the regulator is well grounded? It's the black wire in the upper left of the wiring diagram.

Which of the two ABS fuses blew? There are two.
If you leave disconnected that wire with the now replaced connector, do you lose just the ABS or also the charging?

Thanks for all the help guys, should have just looked at the alternator way earlier in the proceedings. All fixed now, I think! The oil level light is now flickering when it wasn't before, but I don't think this is connected to anything to do with the alternator. The Yamaha oil level sensor can be a problem, I've seen mention of it on other Yamaha boards.

Only one thing slightly odd - the voltage at the battery with the bike idling is now 14.3, and it doesn't alter all the way up to 5000rpm. Before the new alternator it was 12.9 at idle, 13.8 at 5000rpm. Don't know if there is anything wrong with that!

John, seems that we really need much more accurate multimeters to use resistance at the regulator plug to diagnose alternator problems eh?

Here's what we learned...http://www.yamahasupertenere.com/index.php?topic=20814.msg298935#msg298935

Thanks again all!

Wow! That is a strange one. Glad you found it! ::008::
And thanks for posting the final result. We can all learn from it. Great write up and pix on the link.
