Hi Folks,
Frenchie in Cape Town… I love South Africa, except when it comes to rugby maybe (2023 world cup, quarter 28 FR – ZA 29, grrrrrr). East and Western Cap are really 2 wonderful provinces for motorbiking.
For years, I’m happy to share this good time in CPT, often with my best fried. KTM Adventure 1190 (me) and Ducati Multistrada V4 (him) are our loved ones in CH & FR... But here, to avoid the pain of chain maintenance and to discover “light” off-road adventure (gravel roads), we opted for reliable Japanese mechanic: Super Tenere with its shaft transmission, 2 second hand, XT1200 (82200Km 2011) and XT1200ZE (32000Km 2014).

These 2 machines are really best bikes for what we do here, in 2+2 with paniers & top-case. 3-4 years now and no issue at all, except this sudden ignition coils issues. Here I go.

January 2023, black-panther spark-plugs replacement, air filter, oil replacement done by realible bike garage... The guy did not say anything about coils to be replace. They must had been good at that time.
February 2023, black-panther (XT1200-2011, 82000Km’s) was away on it own when a real heavy rain happened. Suddenly, bike started to cough, showing bad revolution, forcing my friend to stop several times. Very scarry situation but he finally managed to get it back home. Fair to mention, bike is somtime washed with karcher water pressure.
After 48H of a whell deserved rest in garage (dry & hot), black-panther was reborn and running almost like before. We decided to leave it like that until next year... Bikes are stored in garage.

January 2024, happy to be back in CPT. After many alarming readings from XT1200 forum's, highlighting MANY water ingress & ignition coils issues, with different solutions (O-ring, graisse…). I decided to have a look by myself.

Good idea!!! It does not looks nice… 3 coils and 3 spark plugs ruined out, only 3rd was good. Clear trace of partial discharges on spark-plug, normal if water gets inside (https://en.wikipedia.org/wiki/Partial_discharge)

We need this bike and we need NOW! 58y & biker for ever, Electrical Engineer with good mechanic experiences, time has come to check my head... Hereafter is my way.

A1) Dismount coils & spark-plugs (many Youtube videos are available)
  • Dismount plastic. Disconnect battery.
  • Tank up. Remove air box. Don’t forget to protect air inlets with tissue or with 2 medical gloves
  • Cleaning around the coils
  • Dismount the 4 coils. JPEG inside.
  • Tissue & vacuum cleaning (before sparks dismounting)
  • New vacuum cleaning. JPEG inside to control it is clean.
  • Sparks dismounting. New vacuum cleaning only (no tissue, there is an hole bellow)
  • Coils resistance measurement (Mitsubishi F6T56772) about 2 ohm each, same value, good news!
Cool, we do have all what we wanted. Take a beer :)

A2) Clean-up the coils & spark-plugs
  • (Spark plugs are almost new, Feb. 2023, 1000Km only. Boddy’s may be rusted but all electrodes are good. I'll keep them.)
  • Coils black ribbon removal
  • Coils metallic tubes removal (Removed by many others before me. Most others coil brands don't have them)
  • Sparks & coils cleaning
  • Notice how coils-to-plug contacts may be brown/black. Not at all good for reliable spark ignition.
  • Electrical spray to clean-up all electrical connectors and coils-to-plug contacts. Now, it is far better :)

B) Prepare the coils
  • (last coils cleaning with window spray)
  • (Try to mount the coil to cylinder without spark-plug. It is a bit lose, therefore water can get inside)
  • Add PTFE to coil top + ZIP attach to top coil
  • Add PTFE to ribbon (to enlarge its external diameter)
  • Mount into cylinder and add more PTFE if needed. Re-mount to check again.
  • Apply again bit more PTFE but DO NOT incert into cylinder
  • (1 PTFE tape was sufficient to do my 4 coils)
  • Remount bottom ribbon
  • (Don't do like me. Don't apply yet silicone)

Before re-mounting, it would coold to get confirmation that they all light well (part 3)

C) Live testing, coil + spark-plug, one by one for 2-3s only
  • Air box is still away, air sensor not connected
  • Use coil connector 4 for testing
  • Reconnect the battery
  • Connect the spark-pulg to battery minus
  • Key ON & fire for 2-3s, you must see the sparks. Cool, next one.
  • (ECU does not detect any fault. Once all was back inplace, the bike started righ away. It turns perfectly, better than before, 1100rpm IDLE, nickel.)

D) Remounting

  • I applied a bit of pur NON-DRYING silicon to coils and to engine (a tube found in car spare parts shop)
  • It says: Electrical insulation compounf. Seals electrical equipemets... Protect automobile ignition systems. Prevents electrical leakage and short circuiting (partial discharges)
  • Final reassembly of all spark-plugs and coils
  • Final reassembly air boxe, air filter, air sennsor... Fire!
  • Bike started right away. No ICU fault. Perfect sound, perfect IDLE. Finish!

82200Km as of today. I have some trip (1000Km?) to come next week, I will repport once back.

I will check my XT1200ZE 2014 when time will come to replace it spark plugs. In the minetime, I'm gonna to insall something to avoid getting wather in from the front wheel.

How's PFTE tape do in engine heat or is that space close to ambient?
I made 300km today by 35°C and bike is running like a shame. Cool.
This place is for sure not close to ambient but it can't be higher than oil hot spot (110°C maybe). I believe it is FAR from PTFE application range (400°C)
Anyway what bad could happen? It can't be worst than what it was before...

Exactly 83200Km on the clock when I went down to hôtel parking to take this picture (birthday gift for Black Panther owner). Incredible, I could not believe it. should had play Lotto today (referring to https://yamahasupertenere.com/index.php?attachments/20240114_175048-jpg.108325/

83200 - 82200 = 1000KM's done in various conditions, including gravel roads and highway roads. No problem, the bike is running like it should always do.

HAPPY BIRTHDAY PHIL! Ta moto t'attends, fin prête à repartir pour de nouvelles aventures. Batterie Lithium en place, 4 bougies/bobines en bon état de marche, et une valve avant de remplacée. Grosses bises de nous deux.

i pulled those rusty metal sleeves off mine 8 years ago now, no issues bike starts first time etc etc and wow the coil sticks pull straight out easy by hand,
the mechanic i use since mine every tenere that comes in for a service he pulls those metal sleeves off

They're metal sleeves that slide over the body of the ignition coil sticks. I think their purpose is to give the coil sticks some rigidity so you can firmly shove it onto the spark plug. Maybe the coil stick is too bendy without the reinforcing sleeve, and you might not be able to make optimum contact between it and the plug.

From my pictures, you see clearly this tube around each coil.
I removed it (I was not the 1st one to do so) and remounted the same coil without after a good cleaning.
I thought my tutorial was clear enough but it sounds not. Sorry

Right. The pics were slow to load for me so I skipped over them. Having a better look now.
