My new badlands gear is very stiff. A lot more so than my last set of klim. Any way to loosen the fabric up to make it more comfortable besides use and washes?

I'd say lay it out in the sun, but at this time of year that probably wouldn't work so good.

Dryer would do the same. Just don't leave it in very long. Get it warm, put it on, move & stretch.

It's normal for the Badlands to be very stiff when new. Mine started breaking in after about one season and 5000 miles. Follow Klims washing directions carefully. Gortex is some really strange stuff that takes special care so as not to ruin it.

I used the Nikwax Tech Wash when I gave mine it's first wash after over one season of use. You make sure all pads are removed and all zippers closed. One full wash cycle with the soap then another full wash cycle without soup as a rinse. Dry the gear on low, pull it out and let it cool completely. Then dry once more on low for around 20-30 minutes. Let it cool again then check to see that water beads off of it.
