Here's an update on the new tank Ernie built for me. It's all painted and tomorrow I'll finish the fuel and vent lines then test her out!

Thanks EricV for all your help. I made a few blog posts about the tank and how to get things setup.

Cool stuff.

I think if I were to design one I'd make it the rough dimensions of a top box and use the mounting hardware that the top box uses for the fuel box. Using dry breaks it'd be easy to swap the fuel box for the top box when additional range was needed.

With a Bumot-sized box 15" x 13" x 13.5" size, or ~41L, that's 10 gallons of fuel although design criteria would probably net around six to seven gallons, or another 275-350 miles at the mileage I seem to get. Maybe that isn't enough for the long-distance haulers though.

I wonder if Nick Sanders used any extra fuel tanks on his epic run. ???
He did it twice, on the black bike and the blue one. He used trashable plastic cans on some stretches but not always.

Iron Butt Rally rules limit bikes to 11.5 gallons total for fuel. I hear that came from the days when the GL1500 was popular and its tank held 6.5 gallons and it was easy to find a 5 gallon auxiliary tank. Gasoline weighs 6.3 pounds per gallon so it's not really a weight issue as a 10 gallon tank would still be less than most pillion riders.

One additional Iron Butt rule is a receipt every 350 miles. It doesn't have to be a fuel receipt, but they want you to at least stop and get off the bike. For me the extra fuel means I have a much larger range of options when considering routes and planning gas stops.

This thing looks awesome. I gotta say, though. On my trip this summer, my longest stint in the saddle without stopping was 5 hours and 21 minutes. I didn't run out of gas with my 2 extra gallons and had gone 325 miles. That was long enough for my bladder. I was considering going to a 3.5 gallon Tourtank instead of my 2 gallon one, but I just didn't feel the need as I was already loaded. A headwind and my huge cases did kill my mileage a couple times, though (high 30s). Those days I was happy to have those 2 extra gallons to make up for the lost range due to riding conditions.

Worth noting is that this rule only applies to the Iron Butt Rally, not the certificate rides. Though many endurance rallies also follow this rule.

The receipt rule for certificate rides is important to remember. Endurance rallies often have so many bonus locations that receipts for fuel are in addition as a fuel log, which has died out due to the requirement of Spot or similar tracking devices now.
